Conduit Fill Failed: Common Calculation Causes

Hypothetical worked examples of missing conductors, mismatched area columns, budget denominators and Note 7.

·3 MIN READ·EDITORIAL

These are hypothetical, reproducible arithmetic examples, not documented inspection cases or field tests. The specified conductor sizes are inputs, not equipment, grounding or service design recommendations. Source-table cells remain unverified against the final adopted edition.

Actual fill is total insulated conductor area ÷ total conduit interior area × 100. The percentage budget is a separate comparison. See the conduit fill rule for the 53/31/40% tiers and equal-area Note 7 check. A percentage above a base tier alone does not establish failure.

Reusing an area for another insulation

AWG THHN (in²) RHH without outer covering (in²)
12 0.0133 0.0260
10 0.0211 0.0333
8 0.0366 0.0556

Use the actual supported column. XHHW areas are withheld; no THHN substitution is supplied.

Reusing another raceway’s interior area

At 1-inch trade size, the site’s areas are EMT 0.8640, RMC 0.8870, PVC40 0.8320, and PVC80 0.6880 in². The label “1 inch” does not make the denominators equal.

Example 1: Thirteen #12 THHN in 3/4-inch EMT

Assume twelve insulated conductors plus one insulated #12 THHN grounding conductor. No circuit topology or current-carrying-conductor count is inferred.

  • Total area: 13 × 0.0133 = 0.1729 in².
  • Total conduit area: 0.533 in².
  • Fill: 0.1729 ÷ 0.533 × 100 = 32.44%.
  • The 40% budget is 0.2132 in², so this passes the fill check.

This example makes no ampacity or breaker-size determination. Those depend on information not supplied here.

Example 2: Four 4/0 plus one #2 THHN in RMC

All five conductors, including the assumed insulated grounding conductor, are counted for fill. Their specified sizes are inputs, not a grounding or service design recommendation.

  • Four 4/0: 4 × 0.3237 = 1.2948 in².
  • One #2: 0.1158 in².
  • Total: 1.4106 in².
  • In 2-inch RMC, total area is 3.408 in² and the 40% budget is 1.3632 in².
  • Fill: 1.4106 ÷ 3.408 × 100 = 41.39%, above the strict mixed-size limit.
  • The engine's minimum is 2-1/2-inch RMC: total area 4.866 in², budget 1.9464 in², and fill 28.99%.

Dividing 1.4106 by 1.9464 would measure the fraction of the budget used, not conduit fill.

Example 3: Nine #6 THHN in EMT

  • Total area: 9 × 0.0507 = 0.4563 in².
  • In 1-inch EMT: 0.4563 ÷ 0.864 × 100 = 52.81%, above the 40% tier and not accepted by the engine.
  • The engine's minimum is 1-1/4-inch EMT: total area 1.496 in², 40% budget 0.5984 in².
  • Fill: 0.4563 ÷ 1.496 × 100 = 30.50%, passing the fill check.

Example 4: Include the insulated grounding conductor

Assume three 1/0 THHN conductors plus a separately specified #6 THHN grounding conductor. This example does not determine the grounding conductor size required by the installation.

  • Three 1/0: 3 × 0.1855 = 0.5565 in².
  • In 1-1/4-inch EMT, that is 37.20% fill before the grounding conductor is included.
  • Adding #6 THHN contributes 0.0507 in², for 0.6072 in² total.
  • Fill becomes 0.6072 ÷ 1.496 × 100 = 40.59%. The mixed-size combination exceeds the site’s strict 0.5984 in² budget; Note 7 is not used.
  • The engine's minimum is 1-1/2-inch EMT: 0.6072 ÷ 2.036 × 100 = 29.82%.

No bare-wire substitution is proposed without a separate area and installation check.

Reproduce the calculations

Select the stated conduit family and size in the conduit fill calculator, then enter every THHN row and count. Use “Find conduit size” to check the minimum. The project sanity script also checks these inputs and displayed percentages.

Passing a fill check alone is not an installation approval. Review the adopted code, actual conductor specifications and local requirements separately.
